FUTURE
Additive Manufacturing
is Becoming Increasingly
Popular with Manufacturers
across a Swath of Industries;
is it Ready to Fly?

I

By Carter Davis

In author Eric Frank Russell's 1947 short
story, Hobbyist, he described what was then
a dystopian and far-fetched idea - using
printer-like devices to create structures
out of thin air, atom by atom "like brick
after brick to build a house." At the time,
it was purely speculative fiction and was as
remote a possibility as intergalactic space
travel is today.
Yet 70 years later, the process Russell
so presciently described in his work has
exploded in popularity, seeing adoption by
multinational manufacturers and basement
hobbyists alike.
Known as "additive manufacturing"
(AM) - or, more casually, "3D printing" -
the process is undergoing an explosion
in applications, techniques and supply.
Although it has long been the subject of
science fiction, the process is quite simple:
A computer-assisted machine is used to add

layer upon layer of a material (polymers/
alloys/concrete/etc.) to create threedimensional structures from the ground
up where none existed before. If traditional
assembly is similar to building with LEGO
blocks, and machining is akin to carving a
sculpture out of a stone slab, AM is perhaps
more like the process by which stalagmites
are formed - although the structures that
AM is capable of creating can be vastly
more complex and infinitely stronger than
any rock formation you're likely to find
when spelunking.
According to Terry Wohlers, president
of Wohlers Associates, an independent
consulting firm that focuses primarily
on working with manufacturers looking
to develop, grow or merely explore an
AM strategy, aerospace ranks among the
largest and most progressive adopters of
the technology.

"It's a perfect fit for aerospace because
everything lines up nicely in terms of building a business case around the kinds of
parts that are being produced with these
systems," Wohlers said. "If you're producing
millions of large parts of low value, like
trashcans or stadium seats, that's at one
end of the spectrum and isn't a good fit
for this technology. Not for production, at
least. At the other extreme, though, you
have relatively small, complex, high-value
parts that are produced in relatively low
volumes, which make up the bulk of what
goes into building an airplane. There are
few industries for which this is a better fit
at the moment, actually."

Getting in the Game
Boeing has been officially researching
this technology since 1997, and the FAA
approved the company's first AM-created
