ensure a caul could be produced with high-tolerances and enable exact caul replicas to be cured after long periods of storage time. With the selection of the LTM205 caul material, a wide variety of caul master materials were considered. Traditional materials such as metallic and epoxy board materials have been used with great success in industry; however each material has drawbacks when considered for a high rate program. Physical Characteristics, CB1100 CB1100 is a ceramic based, easily-machined master model material, produced from alumina oxide-based open cell ceramic foam that is made by a powder pressing process followed by high temperature sintering. The resulting block is supplied in manageable-size pieces (primarily individual component weight driven) that are bonded together with a low CTE adhesive. The blocks are fragile and must be adequately supported to resist excessive deformation through self-weight, handling and machining operations. The foam-based construction of this material leads to an enhanced ability to achieve tool surface breathing. Tool surface breathing is an important factor in achieving a pin-hole free surface from OOA cure as discussed previously. Due to the porous nature of the block material, a barrier must be used between the CB1100 and the LTM205 caul material to prevent resin migration into the master surface.

General Processing Steps for CB1100 Master Creation Constructing and finishing a master using the CB1100 is generally straight-forward and does not require specialty equipment or extensive operator training. A basic process for creating and finishing a master is described below per ACG technical guidelines. Design: Many master shapes will require support due to the brittle nature and weight of CB1100. In select applications the support structure can be quite substantial to resist deformation of the CB1100 due to self-weight and without could readily crack due to its fragile nature. Master Construction: Ceramic blocks are bonded together with a temperature capable adhesive similar to home or residential block construction. Care must be taken to ensure low void content in bond lines between blocks during the bonding process. If un-exposed voids are present in the master material vacuum bag pressure may collapse the area during caul cure.
